Here's a neat page that discusses the many different ways to vacuum form plastic. There's much more than just heating a sheet and dropping it on a mold! Of course, many of us will not have the equipment to use the advanced techniques, but it's still pretty neat to see what's out there:

Thats a great site. WOW, That snap-back technique looks tuff! I guess we for the most part are using male molds and the 'drape' technique for the trooper armor. The TOS Viper Helmet project would be a great project to try a female mold on. Hmmm.
